I had a situation whereas we replaced an I/O link master on the rack (All diagnostic LED were red) and the new module faulted. I had to upload the hardware configuration to restore the machine.

My main question is... Is it normal to have to upload the hardware configuration anytime a module is replaced with the exact same part number?

Hi,
did you also change the electronic coding element?

If yes, this is the cause. The prameter ar stored on the coding element.
