Maybe a faulty transistor inside the modulewhich was damaged because overloading the digital output (i.e. energizing a load which draws more current than the channel is designed to power). Check the current drawn from your channel. If it is more than the channel designed current rating, then use an external relay, or else the problem will happen again. I am again saying that Current is not higher because i am connecting it directly to Drive DI

One possibility - Since you mentioned your application as crane, normally in cranes, inching operation is perfomed & if it is frequent then it may cause carbon deposition on contactsof output relay, thus inresult voltage dropoccurs in the relay. This causes drop of 24 V DCofDI of drives connected. So check the voltage & I suggest you to use external relay board with heavy capacity relay contacts. what makes difference?? If i am giving direct 24V from Relay Output of PLC to drive, i dont think it will take that much current - may be even less than relay coil if external heavy contact relay is to be used Hello, Ok, agreed. Now please tell me, where this PLC is mounted? Inside cabinet? OK. How is the air circulation insisde cabinet? Is it getting hot? How are the ambiant conditions, humidity, temp, dust any other foregine particles like dust powder etc? The above points are just thoughts that may affect the function of relay out of PLC or which may cause eratic operation. Please pay attention on such simple but silly points. Hope this may help you.

I write some ideas (brain storming).. not because to get "good points".. but to be a catalyst for coming closer to the truth -- if it does not help I welcome you to say so. [0] If at all possible send the card to a service station to open the card and make measurements. This will come closer to finding solution -- other ways is just guessing. [1] Mass produced goods sometimes have a batch that receive bad components. This is unlikely in your case but please check from the serial numbers. [2] Vibration (mechanical) can give much problems. You have high frequency and low frequency vibrations. Lower frequency can be more "lethal".The human body does not always feel it but electronics can cease to work.. especially the small ones. If this is the cause.. you will have more of Siemens PLC stop working. If components are of military specification, then there is less issues. [3] Power fluctuations is the next subject. I would guess that your system has a battery that the system is powered from. Battery power on its own is very stable. If there is a self charging circuit on the same line that is unfiltered, you may find the last components in the line give problems. [4] Interconnection of drive and PLC may also be problem. It is unknown to me what drive you are using. Sometimes I use resistors or capacitors to better connection. The capacitor is normally used between the analog between positive and negative voltage line (0..10V). Resistors can either be in series, pull-up or pull-down - depending on the application. PNP signals might benifit from pull-down resistor in your case. [5] Signal ground (0V line or M) may not be clean. If signal ground and machine grounding is connected (should rather not), you may have rogue voltages on the machine that causes issues. In your case also ensure the drive and PLC shares the same signal ground. Else use relays to isolate the two from each other. I assume PNP connections.. make sure not to mix NPN and PNP, unless you know how to handle those. These are some thoughts that come up. I sincerely hope it will be of help to zoom in on possible solutions to prevent more occurances. Best of luck to you. w

Its on Crane but inside AC chamber so No Hot No dust PLC is mounted inside the Cabinet and no atmospheric condition is there which can affect PLC component

For something this important don't have us volenteers help with our playful ways. The support guys at Siemens can take apart that that DO card, then there is no guessing.
