UPDATE.....

After getting the laptop with step 7 we did as advised under this post.

before we had 3 alarms and the NCU did never boot up with 6 and 2 green lights.

Alarm 3000     : Emergency stop

Alarm 400260 :Machine panel 1 failer

Alarm  2001    : PLC has not startet up

and in that order on boot up.

now we found out the switches on the profibus cable was not set correctly now we only have

alarm 3000 and 2001.

we made a new project and upload plc to PG via step 7 clear ncu plc and download plc.

but we dont override FB15 and OB1 then we can boot the NCU up with nr6 and 2 green leds.

now we have these left of alarms.

Alarm 3000     : Emergency stop

Alarm  2001    : PLC has not startet up

now our electrician is checking all the emergency stops and try to make bridge on the emergency stops so fare we bridge between doors /emergency buttons/and safety  pillows.

now can anyone advise on our next steps to try get rid of the emergency stop ?

in my head we cannot start plc before emergency stop is cleared ! or is it the alarm 2001 that causes the alarm 3000 ?

hope to get some advise. I filled out a contact us form on siemens vietnam but they dont reply back to me.

any help would be welcomed with open arms.

about how to deal with FB15,(Fleeming,  I hope you get accessing forum and keep this as your record)

for preparation, you need 840D documentation, START UP / Installation guide is must-- you looking by Google, if you cannot find it  --quick response in forum, some one may help you.

you need basic skill --"How to use "SIMATIC Manager"--short call STEP 7, SOFTWARE, search online in or out Siemens website.

Now interpreted Pee's suggestion,--

1--Load the plc from your archive with plc in stop mode.--after load all PLC program blocks including FB15 for V4.4 inside PLC memory(in NUC) now

2---Connect with step 7 package and upload plc to PG.---this is another way to back up PLC , you back up V4.4 PLC files

3.---Clear and restart PLC--at this time, after PLC cleaned there will be only SDB's and FB15 for your V5.x version inside memory, as your boot NCU by V5.x NC software card

4---Download using Step 7 PG to PLC but do not overwrite any existing files in the plc.--attention, Key point here--when download --STEP 7 SW will pop box to ask you--" Do you want overwrite FB15?"--you must answer "NO" then continue, if it ask you "Do you want download System Data as well?" you should answer "NO" 

5--Restat PLC/NCK Reset--after finish shut off power--set S4 to 0 then power up system --if you are lucky you system should run!

 Hello. I try clear PLC and download PG but when it come to ask if I want to overrite OB1 I have read wrong it ask to overrite DB1 I try to overrite but I come up and say it cannot override DB1.

still the same problem as before.

What are the lights doing on the NC card. If the top plc light is not green put plc to stop and run again with switch 4 move fron 0 to 2 and back to 0.

You can look at the plc diagnostics using S7. There is a help system in S7

 when I clear NCU PLC!

when I download PLC to station NCK/NCU reset power off

switch 4 from 2 to 0 NCU led 6 2 green lights!

now you all know we try to do a UPDATE from a newer NCU with a Different version card as mentioned in previous post.

we all know the MMC103 is a older version from the new NCU/PCMCIA card. and it gives error when I load the original working PLC.ARC file.

so I'm thinking when I cannot load a succesful PLC arc that is why PLC has not started alarm comes up.

but from what I see the experts write here its not impossible to update this.

so I want to know how to proceed if its because I cannot load a successfully PLC.ARC file to the NCU.

any ideas is welcomed with opened ARMS .....

thanks in advanced! I know you guys spend precious time and energy answer me. and I am so grateful....  just frustrated my machine dont run....

any information or pictures that can get me closer to our machine running ill post ASAP.

I have been busy and not visit here for couple of days.

If I were you, I will strongly suggest you learning basic of using SIMATIC manger and learning Siemens 840D book--no need too much just Basic Function (FB1) and part--P3--Basic PLC program

I sugeet you to upgrade OB100 and possible OB1 --as you have no on the site services --remote help need you understand the basic I mentioned above

If i tell you Open OB100 check the different of old version OB100 and new compare with new version

--do you know how to do it? --That needs basic knowledge

Take one day to download book and read carefully

if other member have " P3 '" electrical version, please post here to help him

We had a Siemens engineer make us a 5.3 PLC basic program. that is compatible with our 5.3NCK software.

we clear our NCU download the plc archive from MMC103

made 2 new S7 project NEW PLC (with the plc basic program blocks) and OLD PLC

we  copy all OEM blocks from the old plc that are different than in the NEW project    into the new project.

then Modify the new plc OB1 OB100 so it matches the old OB1 OB100 blocks. just following it step by step.

we then clear the NCU PLC and download the new PLC archive in stop mode.

we did have to adjust

MD10120 $MN_PLC_RUNNINGUP_TIMEOUT (before it was  3 sec.). we put in 50 sec

power off /on

now alarm 2001 was gone. YUBIIIII

Now to my next challenge... Now we only have emergency stop alarm 3000

left. but we have by passed emergency stops in the electrical cabinet. but we still have this alarm.

now I read you can go  acknowledge the emergency stop via the PLC/NCK interface DB10 DBX56.2 (emergency stop acknowledgement). 

But I cant find the BIT DB10 DBX56.2 need help guiding me too that parameter.

another issue I have is I have a machine alarm FEED STOP button is pressed.  Every time I press FEED start it goes back to FEED stop. on the M/C

I'm not sure if this can cause the Emergency stop alarm.

I looked in the diagnostic buffer but no alarms.

Can anyone give me some other explanation why we have emergency stop? its not being caused from the emergency buttons or safety doors / safety pillows etc..

when I try push the control power button I can see plc input lights up but when I release it shuts off right away. and it never gives and output signal and SIMODRIVE 611 only have the green light. it never activates to READY led.

please help....
