PCS 7 V9.0 SP3, 1x ES, 1x MS, 2x OS servers, 5x OS clients; hardware is 2x CPU 410-5H (one for each DCS) Background info: we have a lot of problems with equipment showing "Bad - Device related" (red wrench) on the OS, even after the equipment problem has been resolved. We've found that re-downloading HW config in Run mode almost always removes the red wrench (as long as the problem that triggered the red wrench has already been fixed). Normally this works without any problems, but yesterday we had some signal interruptions during the warm restart. There were no actual HW changes being downloaded. It specifically affected instrument signals the CPU receives from our independent safety system (not directly from field instruments). Switching between CPUs took ~2 minutes, which seemed longer than normal, and that was when the signal interruptions occurred. The signal interruptions lasted the full 2 minutes, and fortunately there were no adverse consequences this time, but it was a scary situation and makes me hesitant to try this again. Unfortunately I need to do this on the other DCS, because that system also has equipment with red wrenches that need to be cleared. If the same problem happens on that DCS, the entire plant may go down, so I really need to avoid this. Can anyone suggest what might have gone wrong with that download, or how to prevent it from happening again? Or alternatively, can anyone suggest a different solution to the red wrench problem that doesn't involve HW config downloads (I have already deleted and re-generated module drivers, which didn't help in this case)?
